  1. Not enough info, are you talking an outboard or an I/O? Where is the lower unit cracked?

  2. if its not a terrible crack, you probably could fix it, but is the boat worth it?

  3. most likely but you will have to remove it  clean it and take to a welding or machine shop to be welded  segestedly tig welded but first when removed make sure that if its welded it aint going to interfere with any bearings seals gears shafts ect but most likely salvagable

  4. It will depend on the crack.

If it is caracked through where a machined surface is on the inside (such as a bearing race, or seal step) it would be a ton of trouble. After welding, the case would have to be re-machined, and may even then have warped to the point it is "out of spec."

If it is cracked in a non stress area, no problem, just hit it with the hot gun, grind off pretty (if you want) and go!

  5. You know how extensive the damage is, the size and weight of the boat and it's value.

We don't so how do you expect a useful answer? You don't even make it clear whether you're talking about the hull or the drive unit. Photos would be useful too.

Chuck enough time and money at it and almost any boat problem can be fixed, it's just a question of whether it can be done at a realistic price and to an acceptable cosmetic finish.
