i think 4.5mm may be ok bu dont want to remove any perspex without having correct rubber also what is best method of cutting perspex to shape without shattering it would it be a special blade with jig saw perhaps

Do not use a jig saw, becouse the blade moves to fast it melts the perspex and grabs the blade , then it snaps, Use a stanley knife with a metal bar to guide the cut, score and snap, make sure the score is deep enough, as to the gap I dont know
