When flying from Aus, we flew to Kuala Lumpur which was cheaper than Bangkok, then took Air Asia direct to Ko Samui. On the way back we went via Phuket, looked online for the cheapest fares and took the cheapest flight.

It really depends on where your coming from.  Give complete information for best answers.

Both Thai Airways and Bangkok Airlines fly direct from Signapore to Koh Samui.  Round Trip with Thai Airways is about $743 Signapore Dollars and Bangkok Airlines is $884 Signapore Dollars round trip.  You could also travel by bus or train to Surat Thain then a mini van or bus to the Surat Thain pier for the ferry trip to Samui.
