  1. You can make a simple one from MDF, just make sure you've got the exact dimensions needed for your particular sub. Also decide if you want it to be ported(deeper but slightly looser bass) or sealed(tight punchy bass).

  2. 1/2 inch or 3/4 MDF. its pretty easy. u need a circular saw, wood glue, a nail gun or drill with wood screws.  It needs bracing on the inside.  if you spray it with something like a rubber coat or bed liner you'll get better sound and a raise in SPL.  theres this undercoat spray at autozone or other local autostore.  its a lot of fun and i like showing people boxes that i built rather than bought.

  3. there is alot to take into account, i certainly wouldn bother with ported they are for nonces that think a droning noise make them look good. dependant on the output and surface area of the speaker depends on the internal volum of the box as it needs to be able to move and compress the right amount of air {too much and it sounds flat too little and it strains to get its peak performance} also the box needs to be dampend on the inside with some kind of foam or specialist sound material if you want a preffessional job done. also it is wise to have the box firmly fitted unlike alot of people that just leave it there newtons law every reaction has an equal and oppostie reaction. the speaker will push and pull air at the same time it is trying to push and pull itself through the air which is wasting the power of the speaker. the firmer and better it is installed the more efficient it is

  4. go to http://www.crutchfieldadvisor.com/S-ajVc...  it tells you step by step how to do it, and everything you need to do it. I built a ported box for my 15" Kicker Solobaric they sound great
