  1. its a little bit old school, but ive used paper towel and a paper mache' type of mold. on my layout tho, the "tunnel" goes thru a wall, so i only had to design the portal on each end. its very cool. (I have a n scale set too).

    but to answer you directly, you can use chicken wire to mold a frame with, then cover it with papier mache...flour and water works pretty good. you can also use a hot wire and cut foam like styrofoam. buy a sheet for like 6 bux at home depot, cut it to the length and width of your chosen tunnel, then use a hot wire to shape it to your specs.
