If I use a router which one should I use? Reg. one or a plunge cut one?

  1. I take it that you do not want to get the panel out in one piece, which cannot be done while leaving the door frame intact.

    I'd use a regular router, but either would work.  You could also drill most of it out with a bigger hole saw, and then just work out the rest with a chisel.

    Are you replacing the panel, with, say, glass?  If so, I believe you will find that you will need to dismantle the door frame.


  2. I would use staples at the corners of the frame on the back side to re-enforce the joints. Use a router and cut the panel from the frame. Rabbit the inside rear edge 1/8 deep by 1/4 to receive the glass.Anchor the glass with a thin layer of clear silicone cement in the rabbit and use a wide flat staple across the corners of the glass. I would probably use the plunge router, but either would work with the right bit.
