  1. You don't give enough info to answer this question.

Most times one would not 'design' a drive shaft, but modify one made for the vehicle either the rear end or transmission came from.

What specifically are you doing? How long will it have to be? How many sections and U-joints are necessary? Will it have or need a saddle? How will you balance it?

  2. First you find these parameters:

1- The power to be transmitted (in horse power or watts ).

2- The matrial decided to use..if initialy you are limited by specified materials.

3- The speed to rotate with.

4- The safety factors to be implemented. needed for stress analysis.

5- The outline dimensions and the number of steps, if it is controled by such parameters

Now start the simple calculations, using these easy formulae :

Torque = power in watts / speed in rpm.

    Allowable shear stress =

(yield shear stress of the material) / (safety factors multiplied)

Untill this step you are controlled by the "design theory" that you decidew to use :

    The most common :

Allowable stress = (Torque * minimum radius of shaft) / twist modulus of the shaft.

you already have the " torque" and the "allowable stress" from above steps, then you are left with other  two parameters. by trial and error you find them easy !

  3. My tips are as follows.

    Find the transfor Torque,

And you can select Drive shaft material according its rigidity.

Drive shaft's Basic design calculation will starts, From how much torque you want to get from this drive shaft.

Its a more batter to use, Hollow drive shaft, if you having a too much starting Torque,

I can help you to design a drive shaft, if you can send me some basic data, like, what you want to drive from this drive shaft, and what its weight will be, and how many RPM it will be rotate.
