  1. Are you trying to engage it while driving? If so, how fast are you going? They usually won't engage above about 35 mph. Is it manual or electric? If it's manual it's a bent, binding or broken shift linkage, or maybe something in the transfer case itself. Check the linkage first though as this is usually the cause. If it's electric, as most explorers are, it could be the switch, the control module, the transfer case motor or any of the wiring in between. It could be internal in the case too. One thing you can try on the electric system (this worked well enough to get me home one night in a blizzard) get under the truck and give the electric motor a few good smacks with a good size hammer. Then try to engage it. Just be sure not to hit it on the cast part that is bolted to the transfer case. You could crack it, or, worse still, crack the transfer case itself. If the motor is bad, LMC Truck has them for $109.95 p/n 50-7020. The dash switch is more expensive, it's $189.95 p/n 50-7084.

  2. If it's the electric motor that engages it - get another one at a salvage yard because they are ridiculously $$$$$$$$$.
