  1. mdc is right on the money.  you could also use bir tch  its very strong as well depending on the application where mdf is to heavy bir tch can take its place for these applications. but if your building a large enclosure you will want to brace it as well

  2. Saw dust board works. It's what was used to make speaker cabinets before the plastic variety came available. You can dress it up with a veneer laminate for a finished look.

  3. 3/4" MDF is the norm when it comes to subwoofer enclosures. That will be strong enough for any sub you have.  The only thing you may need to do if you have a powerful sub or large enclosure is to add internal bracing.

MDF is the best overall material to use for subwoofer enclosures.  There are other types of wood that are possible to use but MDF is going to be the cheapest, strongest, densist, and most durable material you can use.

    Good Luck!!!

  4. 3/4" MDF or 5/8" MDF.

3/4" is thicker and more common and my recommendation.

MDF is quite strong alone but once its wet, its garbage. It holds the air the best and provides a tight seal for a box which is why its the best to use. Make sure when building your bow you glue the ends and polyfil the inside for better air tight enclosure and no air escapes.

ALSO, custum fiberglass boxes are an option but obviously not wood. They usually are used for providing a good look but cost much more. MDF is the way to go.
