Thermoforming is a fairly cheap plastics process where plastic sheets are heated and then punched or vacuumed into whatever shape part the application calls for. But this however has a large scrap afterwards.

Rotomolding is not bad either. More expensive than thermoforming, but much less scrap, in fact none. In rotomolding a set amount of material is placed in a mold and it is spun on two axies and put through an oven to melt and form the plastic. then cooled and out comes the part.

Starting any business is going to have a high start up cost. Just make sure whatever you do, to do your homework very well. You want to practically know how to run that particular industry before you start out on your own.
