The Ardennes Offensive (sometimes called the Battle of the Bulge) saw more US divisions involved than any other specific battle of the war.  D-day was nearly as impressive, but if you are only focusing on the Americans (as opposed to the Allies), there were five divisions involved in D-day (2 airborne and three infantry).  The Battle of the bulge employed 30 divisions from the US army, plus a wide variety of support battalions and independent regiments.

    The Battle of the Bulge should be correctly addressed as the Ardennes offensive, the Bulge was a term coined because it bulged the line into 'liberated' territory.

I'm going to go a little against the flow here and say Battle of the Bulge.  The Battle of Normandy lasted from June 6, 1944 through to roughly July 24th 1944, or about 48 days.  Battle of the Bulge took place from Dec 16, 1944 through to Jan 25, 1945, or about 40 days.  The total US troop commitment to Normandy numbered approx 800,000.  A goodly number of those troops however were rear echelon (supply/transport/other support) troops who didn't see direct combat.  The Battle of the Bulge involved about 600,000 US troops.  A lesser number, but, given that US forces were surrounded and in danger of being annihilated, every able bodied soldier, be he a cook/supply man/pay clerk or whatever was put on the line with a weapon.   For this reason, I'd say that the US had more troops directly involved in the fighting at the Battle of the Bulge than they did at Normandy.

The only problem is that splitting WWII into "battles" is not as clear cut as the Civil War. In the traditional sense the Bulge is hardly one battle.

    The above statistic of 32,000 for the Battle of the Hurtgen Forest is total casualties (killed, wounded, captured, missing). The US had more casualties in other battles, including the Battle of the Bulge (over 80,000).
